Thanks gentlemen for the advice and to PA for putting me in touch with Rob.
Happy to report that aside from the Lanyard kill switch, rear sprocket guard and end caps for the handlebars, she's good to go!

I used a butane torch to heat it, not sure if boiling water would be enough.
Interestingly, I used the same material to make a block for the chain tensioner - has held up really well so far.
The cutting boards can be had from Kmart - $4 for a pack of 3 from memory.

Three un-cracked frames out of 7 isn't bad! The one with the KT front & rear sounds interesting... Sounds like a few of them were very well used!
Just imagine all the RL250 lighting kits that were taken off new bikes and put in boxes, only to be forgotten about or thrown out...

I bought 7 RL-250 Suzuki's in a package deal and only three of them had air boxe's.
